Faux concrete sign made from styrofoam, coated with a 2mm layer of gray limestone acrylic resin mix textured masonry finish. Made for short term outside use at a university campus.
The sign measured 3300mm by 450mm by 50mm thick.
The faux concrete sign concept was initially created for use on interior wall logo displays, used by various building and construction companies as well as interior designers and hair salons.
By using the correct glues and resin the signs become suitable for outside use. If we increase the amount of limestone resin coating on the styrofoam, the panels become even more durable and suitable for long term use outside. They would also make a good base panel for painting art panels or for sign writers who are looking for a masonry finish.

Painted Polystyrene letters are first cut from natural white expanded polystyrene and then given two layers of high quality vinyl matt emulsion paint. We use the Dulux Brand of paints because of their high quality and customer service and their ability to match colours to BS and RAL ranges and also to Pantone colours.

Card Faced polystyrene letters are cut and then a vinyl card is applied to the face of the letters to give a smooth finish. Available in gloss or matt. The letters are available with painted sides in a matt finish using vinyl matt emulsion.
Polystyrene Letters for Outside Use. Polystyrene letters for outside use can be made to order for short term use for outdoor events or permanent exterior use for shop signs. If the letters are required for short term use a we apply two layers of masonry paint. When the letters are required for permanent use outside, we use a higher density Styrofoam, painted to a matt finish. Letters may be faced in gloss or Matt finish expanded PVC.
Digital printed Logos. Logos can be digitally printed and mounted onto card or plastic and then fixed onto polystyrene. This process would be ideal for any exhibition or window display.

How to make a faux boulder for shop displays or for use in the garden as a large garden feature.
To make a faux boulder I would advise you to first make a miniture one out of modelling clay or go to the beach and pickup a pebble from the beach to use as a guide when making the faux boulder.
Take one large block of polystyrene or glue sheets of polystyrene together to make a block of poly. Glue poly together with contact adhesive.
Carve the block into a rough shape using various hand saws, and rough sand paper.
Cut out a hole in the bottom of the shape and fill it with resin to make it have a heavy base and this will make it stand up by itself and not fall over.
Coat the polystyrene in layers of paper mache using water proof PVA, must be water proof PVA and not the standard PVA. Coating the polystyrene with water proof PVA and sand is also effective. You can also coat the poly with quadraxial fiberglass and jesmonite AC100 which is what we did on this project. Adding a few layers and allowing it to cure before finishing the top layer with a coloured jesmonite. To colour the jesmonite use iron powder mixed into the jesmonite. Once the resin is cured use sand paper on the surface to make a smooth finish and remove any brush marks.
